Flow Reads Too High at Low Load? Check for Double Square-Root Extraction

A differential-pressure flow measurement may already be linearized before reaching the PLC. Applying square-root extraction again distorts the result. Trace the configured output quantity rather than assuming that every pressure transmitter sends raw differential pressure.

What is happening?
For an appropriate differential-pressure flow arrangement under its stated assumptions, flow relates to the square root of differential pressure. Compensation and low-flow behavior may add further processing. The transmitter and receiving system must agree about which stage performs it.
Check these five things

Identify the primary flow element and documented measurement model.

Read whether the transmitter output represents differential pressure or flow.

Trace scaling and extraction in the PLC and HMI.

Compare known normalized test points using a reviewed calculation.

Validate low-flow handling and any required density compensation.
Worked example
In a normalized teaching model, differential pressure of 0.25 corresponds to flow of 0.50. Applying a second square root to 0.50 gives about 0.707, overstating the result. This example isolates duplicate extraction and is not a complete flow calibration.

The mistake to avoid
Matching the full-scale point does not reveal duplicate extraction because the square root of one is still one. Intermediate points are essential.

Document the location of each conversion and verify several points across the qualified range. Include low-flow behavior and the actual compensated quantities.
