Your PLC I/O Check Passed—So Why Is the Wrong Valve Moving?

An I/O check is incomplete if it proves only that a bit changes. It must connect the drawing, physical device, terminal, hardware channel, program tag, and intended function. A swapped mapping can produce plausible signals while controlling or displaying the wrong equipment.

What is happening?

Commissioning evidence should follow the entire signal identity chain. Similar tags and adjacent terminals make substitution errors easy to overlook. Independent identification and recorded observations are stronger than relying on the same label that may contain the original mistake.

Check these five things

  1. Prepare an I/O record containing device identifier, drawing reference, terminal, module/channel, program tag, and expected behavior.

  2. Confirm the physical device from the asset and drawing information before testing the signal.

  3. Use the approved commissioning procedure to verify one path at a time, with machinery and stored energy controlled as required.

  4. Record actual observations, polarity, scaling where relevant, and discrepancies rather than a single unexplained tick mark.

  5. Recheck corrected paths and review neighboring channels for related mapping errors.

Worked example

Two pressure switches both respond during a machine cycle, so a casual online check looks convincing. Testing each identified switch independently reveals their tags are reversed. The original test showed activity but did not prove identity.

The mistake to avoid

Do not energize an unknown output simply to discover what it operates. Identify the circuit and use the approved test procedure first.

Close every discrepancy with a retest and maintain a traceable record linking physical devices to the final software mapping.
