Photoelectric Sensor Sees the Background Instead of the Part? Check the Geometry

A sensor can switch reliably and still detect the wrong surface. Background reflections, target angle, and sensing mode can make a mounting problem look like bad PLC logic. Establish what light path actually changes when the part arrives.

What is happening?
Through-beam, retroreflective, diffuse, and background-suppression sensors use different detection principles. Target reflectivity and distance affect them differently. Increasing sensitivity is not a universal improvement: it can make an unwanted background easier to detect.
Check these five things

Identify the exact sensing principle and model from its documentation.

Compare the target, background, reflector where used, and mounting distances with the specified application limits.

Observe the sensor's own indication separately from the PLC input under the approved test procedure.

Test representative target colors, angles, finishes, and positions rather than only the easiest sample.

Adjust mounting or teach settings through the manufacturer's procedure and record the accepted configuration.
Worked example
A diffuse sensor detects a bright conveyor frame when no dark product is present. Turning sensitivity upward strengthens the unwanted detection. A controlled test that removes or changes the background in a bench model reveals which surface is producing the response.

The mistake to avoid
A single successful hand-held sample does not establish reliable detection across production variation. Validate the installed geometry.
How to verify the fix
Confirm correct switching for valid targets and no target across the defined position and surface range, then check the corresponding PLC signal.
