Relay Clicks but a Tiny Signal Vanishes? Check Minimum Load Suitability

A relay rated for substantial load current may still be unsuitable for a very small signal. If the coil operates but low-level continuity is unreliable, check contact material and minimum-load guidance, not only the maximum current rating.
Relay suitability depends on documented conditions and required reliability.
What is happening?
Contact reliability depends on the switched load, environment, and contact design. Manufacturer minimum-load figures have defined conditions and may be reference reliability values rather than universal guarantees. A power-contact rating does not automatically qualify microload service.
Check these five things

Identify complete relay and socket part numbers.

Record the actual signal voltage and current.

Compare contact material and low-level suitability with the datasheet.

Inspect the circuit through approved isolated procedures.

Validate a supported replacement under the real signal conditions.
Worked example
A teaching interface uses a power relay to switch a tiny PLC sensing current. It passes an initial continuity test but becomes intermittent in service. A suitable signal-contact design may be required; choosing an even larger power relay does not directly address the mismatch.

The mistake to avoid
Do not reuse contacts previously exposed to substantial load for precision microload service without manufacturer guidance. Contact history can matter.
How to verify the fix
Verify repeated operation at the actual low-level load and document the approved contact type. Preserve the complete relay and socket specification in the spare list.
