PLC Conversion Fails Only at Startup? Check Invalid Inputs Before Casting

A conversion that works during normal operation may fail while its source is uninitialized, unavailable, or outside the destination range. Startup is a separate test condition. Validate data quality and representability before a converted value is allowed to command the process.

What is happening?

Converting from floating-point to an integer can involve rounding rules and a smaller valid range. Invalid numerical values require additional handling. Siemens documents an unsuccessful enable output for certain invalid or out-of-range S7-1200 REAL conversions; other instructions and platforms report failure differently.

Check these five things

  1. Record the source value, source quality, destination type, and conversion status at the failing event.

  2. Check the documented conversion range and rounding behavior for the exact instruction.

  3. Define a valid-input condition that includes initialization and communication quality where applicable.

  4. Handle a failed conversion explicitly, keeping it distinct from a valid numerical zero.

  5. Test startup, extreme values, invalid data, and recovery in a nonproduction environment.

Worked example

A model receives an unavailable analog measurement during startup but immediately converts it into an integer setpoint. The normal running test never sees that state. Gating the application on a valid source and checking conversion success prevents an unexplained fallback value from being mistaken for a deliberate setpoint.
