Two PLC output modules can have similar channel counts while requiring different wiring and load arrangements. Relay contacts and transistor outputs are not interchangeable merely because the terminal labels look familiar. Compare the electrical specifications before approving a replacement.

What is happening?
Relay contacts and semiconductor outputs switch loads differently. Relevant differences include AC or DC capability, polarity, sourcing or sinking arrangement, isolation groups, leakage, residual voltage, switching frequency, and load ratings. The exact module manual decides what is supported; a general category label is not enough.
Check these five things

Record the original and replacement order numbers and compare the manufacturer's compatibility information.

Identify the actual load type, supply voltage, steady current, and transient demands from the design documentation.

Compare common terminals, group isolation, polarity, and external supply requirements on the wiring diagrams.

Review inductive-load suppression and switching-duty requirements with the responsible engineer.

Update drawings and perform the approved output and protection checks before returning the equipment to service.
Worked example
A dry relay contact may switch an independently supplied circuit, while a particular transistor module requires a defined DC supply and polarity. Reusing the old wires without reading the replacement diagram can leave the load inoperative or create an incompatible circuit.
