Encoder Counts Go Missing at High Speed? Do the Frequency Math

An encoder that works slowly but loses counts at production speed may exceed the input path's capabilities. Calculate the signal frequency and compare it with the exact counter mode, electrical interface, and filter settings. A normal digital input is not automatically a suitable encoder counter.

What is happening?
Encoder pulses per revolution, shaft speed, and decoding mode determine different rates. The electrical cycle frequency of one channel is not the same as the decoded count rate in quadrature x4 mode. Product specifications must be read using the manufacturer's definition of frequency and counting mode.
Check these five things

Confirm the encoder's pulses-per-revolution definition, output type, supply requirements, and connected channels.

Calculate the maximum channel frequency at the highest intended shaft speed, including the application's operating envelope.

Compare that frequency with the exact high-speed-counter specification and selected decoding mode.

Review input filtering, cabling, shielding, and signal integrity using the equipment documentation and approved test methods.

In a controlled test, compare expected counts per revolution and accumulated counts across a speed range.
Worked example
An encoder specified as 1024 cycles per revolution on channel A at 1800 rpm produces 1024 × 1800 ÷ 60 = 30,720 cycles per second on that channel. With x4 quadrature decoding, the nominal count rate is 122,880 counts per second. Both numbers need the correct interpretation when comparing specifications.

The mistake to avoid
A successful slow hand-turn test does not establish high-speed performance. It may conceal bandwidth or filtering limitations.
How to verify the fix
Confirm count accuracy, direction, rollover handling, and diagnostics over the approved speed range without relying only on the HMI display.
