0–10 V Reads Correctly at the Sensor but Wrong at the PLC: Check the Reference

A voltage measurement is always between two points. A sensor output can look correct relative to one reference while the PLC measures it relative to another. Before changing the scaling, establish which terminals define the signal and reference at both ends of the circuit.

What is happening?

Input impedance, signal return, common-mode limits, grounding, and cable conditions can affect a voltage-input measurement. Single-ended and differential inputs are not wired or interpreted identically. A current-loop habit of thinking only about one signal wire can mislead you when diagnosing a voltage signal.

Check these five things

  1. Confirm the channel is configured for the actual voltage range rather than current, bipolar voltage, or another sensor type.

  2. Identify signal and reference terminals from both manuals. Check whether the module uses single-ended or differential measurement.

  3. Compare the documented common-mode and input limits with the installation. Avoid treating protective earth as an interchangeable signal return.

  4. Have authorized personnel compare the relevant voltages under the approved measurement procedure, noting load state and reference points.

  5. Check raw input data before scaling. If the raw value correctly represents the measured input, investigate the conversion and mapping rather than rewiring.

Worked example

In a simplified 0–10 V, 0–100% example, 5 V represents 50%. If the PLC's actual input pair sees 4.5 V, a 45% result may be correct for what it receives. Changing the gain to display 50% would conceal the electrical discrepancy and distort the rest of the range.

The mistake to avoid

Do not bond references together experimentally. An inappropriate connection can create ground currents or exceed equipment limits.

Use approved test points across the range and confirm both the electrical input and engineering-unit result without compensating for a wiring error in software.
