Is 4 mA a Zero Reading or a Fault? Stop Treating Every Low Value the Same

A low process value and an invalid measurement are not interchangeable. In a conventional 4–20 mA range, 4 mA normally represents the lower measurement endpoint. Fault indication may use out-of-range current, channel diagnostics, or another mechanism defined by the equipment. Preserve that distinction in the program.

What is happening?

Scaling converts a valid signal into engineering units; quality evaluation decides whether the signal can be trusted. If the program clamps every low raw value to zero before checking quality, a broken or failed loop can look like a legitimate empty tank or low pressure. Exact fault thresholds are transmitter- and module-specific.

Check these five things

  1. Read the configured transmitter range and fault behavior, including any selectable upscale or downscale alarm mode.

  2. Read the input module's diagnostics and representation of under-range, over-range, and wire-break conditions. Do not assume every module detects every fault.

  3. Keep measurement quality separate from the numeric engineering value. Define how downstream control and displays respond to invalid data.

  4. Check whether scaling or clamping occurs before quality checks. A plausible-looking number can conceal the original diagnostic evidence.

  5. Test valid endpoints and approved simulated fault conditions in a safe environment. Document the expected response for each case.

Worked example

For a valid 0–100 bar transmitter configured for 4–20 mA, 4 mA corresponds to 0 bar and 12 mA to 50 bar. A separate invalid-quality flag should not be discarded merely because the display can show a number. This example does not define a universal fault-current threshold.

The mistake to avoid

Do not label every value below 4 mA as the same failure without consulting the actual equipment configuration.

Confirm that operators can distinguish a valid low reading from an invalid measurement and that the control response matches the approved design.
